Challenge 1: Precise Inset Tip-On Alignment and Foil Debossing on Heavy Cloth Covering
The Challenge
The front cover features a bright yellow cloth (JHT-24307) wrapped over a thick 4.0mm rigid greyboard, combining black foil stamping (GB-711), blind debossing, and a custom inset tip-on image (106.3mm × 88.3mm). Stamping and debossing directly onto textured cloth introduces risks of foil bleeding, uneven debossing depth, or misaligned tip-on mounting.
Our Solution
Calibrated high-pressure brass foil plates to execute precise deep-debossing and black foil stamping simultaneously. Created a dedicated debossed recession specifically sized for the tip-on piece, ensuring the anti-scratch matte laminated image sits perfectly flush within the cloth frame without corner lifting.
Challenge 2: Structural Integrity and Spine Uniformity for a Heavy 300-Page Square Hardcover
The Challenge
With 300 inner pages printed on 157g matte art paper and a final spine thickness of 33.8mm weighing over 2.0kg per copy, the casing structure must resist sagging, spine warping, or hinge tearing during handling and international transit.
Our Solution
Constructed the hardcover casing with high-density 4.0mm greyboard utilizing vertical grain orientation to maximize structural stiffness. Reinforced the thread-sewn block with heavy-duty black headbands (GF128) and integrated a 9.5mm heat-sealed black ribbon bookmark anchored securely along the head of the spine block.
Challenge 3: Color Matching and Surface Protection Across Mixed Substrates and Custom Endpapers
The Challenge
The endpapers require custom spot yellow printing coated with a specialized oil mixture to perfectly match the tone of the yellow cloth cover, while 300 pages of interior culinary imagery need uniform matte protection without ink rub-off.
Our Solution
Formulated a custom spot-yellow ink blended with an oil-based matte protective varnish (Yalyp 3:1 matte ratio) to mirror the exact hue of the covering fabric. Applied inline water-based matte varnish across all 300 interior pages to eliminate set-off and enhance tactile smoothness during press runs.
