Challenge 1: "Dual-Track" Metallic Spot Color Printing and Scuff Prevention

The Challenge

The endpapers required double-sided printing of a high-coverage metallic spot color. Printing large areas of metallic ink on 140gsm uncoated paper is highly prone to banding and uneven coverage. Furthermore, metallic inks dry slowly, creating a high risk of scuffing and smudging during reverse-side printing or binding.

Our Solution

We implemented a "double-pass printing and dual-varnish" process. The spot color was printed using two consecutive units to ensure solid, band-free coverage. The matte varnish was applied in two stages: the first layer was applied inline with the spot color. The sheets were then fully dried before flipping to print the reverse side and applying the second full-coverage oil-based matte varnish, perfectly sealing the metallic luster without any scratches.

Challenge 2: Reproducing Dark Tones and Fine Lines Without Original Signed Proofs

The Challenge

For this reprint, original QC-signed proofs from the first edition were unavailable. However, the client demanded flawless reproduction of dark, contrast-heavy images (e.g., night scenes) without losing shadow detail, while ensuring extremely fine lines (e.g., drone light trails) remained sharp and unblurred.

Our Solution

We utilized advanced color management and a strict first-article approval system. Pre-press applied Fogra 39 and Fogra 47 profiles for precise dot gain compensation across different paper stocks. Using a finished copy of the first edition as the sole color reference, press operators micro-adjusted ink keys to strictly control dot gain in shadow areas. Mass production only began after the print manager personally verified and approved the first pull.

Challenge 3: "Armor-Grade" Custom Logistics Packaging for Global Distribution

The Challenge

The client, a top-tier international publisher, has extremely strict packaging standards. Each hardcover book weighs nearly 1.5kg. During long-haul ocean freight, the corners are highly vulnerable to damage from drops or turbulence. Standard packing methods were insufficient.

Our Solution

We engineered a comprehensive "inner-suspension + outer-compression" protection system. We used 330LBS heavy-duty reinforced export cartons, strictly limiting each box to under 16kg. Inside, we placed 2mm corrugated pads on the top and bottom, and installed custom 20mm cross-scored corrugated corner protectors around the edges. This system securely locks the books in the center, completely neutralizing rough handling during global transit.
