PRODUCTION NOTES

Challenge 1: Multi-Pass Black Foil Stamping, Deep Debossing, and Recessed Tip-In Mount Alignment

The Challenge

The front cover requires triple-zone matte black foil stamping and debossing across the front, spine, and back, alongside a custom 130mm × 171mm deep debossed recess on the front cover designed to hold a 124mm × 165mm printed tip-in plate. Achieving seamless visual alignment and adhesion on textured 120g Materica Pitch paper without board warping or edge crushing requires strict pressure calibration.

Our Solution

Engineered a two-stage stamping and debossing die set with temperature and pressure controls matched to 2.5mm Grade-A grayboard resilience. Applied KURZ-VB912 / DR711 matte black foil to prevent flaking on paper texture. Automated the placement of the gloss-varnished 124mm × 165mm tip-in plate using optical centering to ensure uniform 3mm borders within the debossed frame.

Challenge 2: Color Simulation and In-Line Tipping for Off-Width Short-Leaf Inserts

The Challenge

Pages 27–28 consist of a 2P short-leaf insert measuring 163mm × 310mm—significantly narrower than the standard 235mm trim width. Printed in 2C (Black + spot gray), the custom spot gray was engineered to match the printed background tone of adjacent page 26, requiring precise registration and adhesive application so the narrower leaf aligns flush to the fore-edge trimming line.

Our Solution

Mixed a specialized spot gray ink formula matched to P.26 signature press proofs under Fogra52 CTP curve control. Set up automated tipping units to apply a thin cold-glue bead along the spine fold of P.26 before signature gathering. Head and foot trim were completed with the main book block, ensuring clean page alignment without short-leaf shifting.

Challenge 3: Dual-Pass Solid Black Density and Protective Varnish Control on Woodfree Endpapers

The Challenge

The endpapers utilize 140g Datong Lucky Bird woodfree paper, which requires double-pass 100% black ink coverage to achieve high optical density without show-through or paper weakening. Woodfree substrates absorb ink quickly, risking rub-off, picking, or set-off during casing-in.

Our Solution

Executed two inline black ink passes using Fogra52 CTP plates, keeping standard black ink film thickness per pass to prevent saturation overloading. Applied a protective matte oil coating across both sides to seal the heavy black ink layer, preventing scuffing, picking, or set-off during machine casing-in.
