The Challenge

Because these two books are stored side-by-side inside a single slipcase, any height mismatch along the spine graphics is immediately noticeable to consumers and compromises the luxury aesthetic of the set.

Our Solution

Establish mandatory mechanical alignment benchmarks on the hot stamping presses for both volumes. Instruct the operators to use specialized vertical positioning templates during both the case-making and two-stage foil runs to completely eliminate the $1\text{ mm}$ variance and secure perfectly leveled spine graphics.

Challenge 2: Eliminating Creases and Indentations at the Spine Head During Solid Block Stamping

The Challenge

The cover design features a heavy green metallic color block stamped directly near the top edge (head) of the cloth spine. During standard automated case-making, the cloth fabric is folded over the internal binder's board at the head, creating a thick multi-layer material overlap. When the heavy-duty stamping die strikes this uneven overlap, the concentrated pressure causes unsightly indentations and poor foil release.

Our Solution

Introduce a high-precision die-cutting process for the fabric cover materials prior to the case-forming phase. The specific fabric overlapping regions that coincide with the green block stamp must be carefully trimmed away to flatten the profile, preventing pressure creases and ensuring a crisp, smooth foil transfer.

Challenge 3: Maintaining Precise Spine Rounding Geometry and Assembly Order for Multi-Thickness Sets

The Challenge

The luxury slipcase set features two round-back hardcover volumes with distinct page counts and thicknesses—Book 1 is 280 pages while Book 2 is 344 pages. The final packaging sequence requires them to be nested tightly side-by-side in a strict left-to-right configuration within a $60.5\text{ mm}$ slipcase before shrink-wrapping. Any variation in the spine-rounding curvature (backing geometry) will cause the books to jam during insertion or fail to sit perfectly flush at the top.

Our Solution

Calibrate the rounding and backing machinery independently using customized jaw settings tailored to the separate text block thicknesses of Book 1 and Book 2. Implement a strict visual assembly check at the manual finishing lines to verify that Book 1 sits on the left and Book 2 sits on the right before entering the shrink-wrap tunnel.
